A rapid shop-floor transformation that unlocked manufacturing capacity through bottleneck removal, line balancing, work-method improvement, manpower optimisation and disciplined execution.

THE CHALLENGE

Market demand was exceptionally high, while output was approximately 2,700 units/day. The challenge was to rapidly increase product availability without simply adding manpower.

THE TRANSFORMATION

  1. Identified production bottlenecks and constraints.
  2. Rebalanced line work content and improved flow.
  3. Improved operating methods and cycle-time performance.
  4. Optimised manpower deployment around actual work content.
  5. Established close daily shop-floor performance monitoring.

Consumption patterns were analysed and a repair-and-reuse model introduced to reduce replacement and fresh procurement while improving use of existing inventory.

THE CHALLENGE

Recurring spare and consumables consumption and procurement created an opportunity to reduce operating expenditure without compromising equipment reliability.

THE TRANSFORMATION — DMAIC

  1. Define: Set the reduction objective while protecting reliability and continuity.
  2. Measure: Analysed historical consumption and procurement patterns.
  3. Analyse: Identified repeated replacement and avoidable procurement.
  4. Improve: Established mechanical/electronic repair capability, repaired items such as pneumatic cylinders, and reused modified non-moving stock.
  5. Control: Monitored consumption, repair, reuse, inventory utilisation and procurement.

From Scrap to BOM

Converting Injection-Moulding Waste into a Usable Product Component

Injection-moulding sprue and lumps were transformed through repeated engineering trials into a usable protective blank substrate, replacing virgin polycarbonate.

THE CHALLENGE

A protective blank substrate used with CD/DVD shipments was manufactured from virgin polycarbonate. Annual requirement was approximately 50 MT at $1.80/kg — $90K/year of material value.

THE TRANSFORMATION

  1. Challenged whether virgin PC was essential for the protective application.
  2. Identified injection-moulding sprue and lumps as an alternative material stream.
  3. Conducted repeated engineering and process trials.
  4. Validated the resulting substrate for its intended protective application.
  5. Converted the scrap-derived material into a usable BOM item.
